Have these ever been validated (i.e. 3D printed)? I'm going to get a few prototypes 3D printed...

yes, I am using them on the real hw.

Do you have the actual CAD files? Like a .dxf or .step or similar? Reason is I'd like to be able to create 2D mechanical drawings with measurements for validation at rapid prototype.

I used solidworks. I attach the whole directory, as I don't remember well what uses what. I split the content in 2 due to attachment size limitations.

Did you 3D print these yourself? I am looking into purchasing a 3D printer for home and was wondering if you've been through this yet...

yes, I printed them, but I used a professional 3D printer (stratasys dimension, 30.000$ range). I think it may be still feasible with the makerbot. I tried cubex, and I definitively say it is worse than the makerbot.

I am looking at affordable (to me) 3D printers in the $1,000 dollar range - these are typically the DIY printers which require assembly. I was wondering if the print quality would be acceptable for SMS cartridges. Do you have an opinion on this?

I think it will be difficult to get something acceptable with them. The main problem is that, the cart is about 10 cm, and at that length things start to bend during the printing process.
Furthermore, the real tolerance is close to 1 mm, which is unacceptable for the matching of the 2 parts, unless you're ok with something really ugly, which has gaps between the front and back.
It is much more reasonable to try honestbob's approach. And as suggested along the thread, why not trying to CNC an aluminium mold, and using the same resin honestbob used?
It is not that difficult to find a CNC in any university.

Does anyone have a master everdrive shell?

Are these derived from the above files or do they look to come from a more faithful model?
